We have a Roborio 2.0 that stopped working during 2 back-to-back matches.
The symptom from the edge of the field was no RSL but robot had power. FTA indicated that they thought it was a loose power connection.
Team got to robot and powered off too quickly. But went back checked everything tested robot worked.
Next match it happened again and this time got to the robot without powering off same no RSL. This time we saw the unrecoverable error on RIO.
Went to check card and it was still fully seated so we removed. We went to put it back and now it does not stay inserted.
I brought the RIO back home and took the cover off. There are no shavings or loose parts inside.
Talking to CSAs at champs they said they have seen more issues with these slots this year vs the first year of use.
Is this covered under warranty?
We have never had issues with sd cards in PIs losing connection and rebooting. Have you thought about not using the spring-loaded slots?
I also think you may need some sort of rigid structure around that slot. The slot can wiggle about 1/8" back and forth I do not think it can handle the abuse of the FRC competition. There are no broken solder joints on the socket, so it is a mechanical failure.
Another suggestion, if possible, would be to change the main boot image for next year to have the RSL be solid. That way it dos does not look like a power issue.
These devices are too expensive to be considered a yearly replacement.

To make sure I understand correctly, the roboRIO is failing to keep the SD card retained at all?

Yes, that is correct. This particular RIO has only had the SD card removed twice in its life. Once when imaged for last season and once this season. When trying to insert card you can't hear a click or feel any engagement of the retention mechanism.
